In metal-seated ball valves regulating 25 MPa slurry, tungsten carbide ball and seat pairs frequently develop leakage channels within 200 hours. During the initial 5 degrees of valve opening, localized fluid velocities exceed 180 m/s across the throttling gap. The resulting pressure drop generates intense cavitation and flashing that blast the metallic binder. This erosion destroys the seating face, producing micro-grooves (wire-drawing erosion) that immediately violate API 598 zero-leakage standards.

As abrasive slurry accelerates through the narrow clearance, local static pressure drops below vapor pressure. Vapor bubbles form and collapse with explosive force against the carbide seat. These micro-shockwaves hammer the cobalt binder, causing localized depletion. Without binder support, isolated tungsten carbide grains wash away, leaving a porous surface.
Metal-to-metal sealing requires continuous line contact between the ball and seat. If ball sphericity exceeds 0.003 mm, the geometry mismatches the seat cone. Under 25 MPa upstream pressure and heavy spring loading, this deviation causes localized point-contact stress spikes exceeding 1200 MPa, leading to brittle edge chipping.
Standard wear grades with 6% cobalt lack sufficient corrosion resistance for sour flow control. Severe-service ball valves demand sub-micron tungsten carbide grain structures (0.6 µm to 0.9 µm) paired with corrosion-resistant nickel-chromium (Ni-Cr) binders, hot-isostatically pressed under Sinter-HIP conditions per ASTM B276 to eliminate micro-voids.
